Are you not using any fasteners? I usually use screws to hold the panels while the PL cures, that way I can do several panels while the PL hardens! 2-4 screw per panel is enough to hold it square if you're using plenty of scrap jigs screwed to the panels..
I thought for some reason you weren't a dj.. But when I'm building my fleet of t60s, I'm probably going to just air nail the panels, provided the plans allow that for a large cab.

I like the idea of painting the mouth/throat... do you have a theme to run with for your system? If not, might be best off painting a matte white and using RGB LEDs to acheive the colour you want. Which is also more versatile.

+1 I'd recommend using some screws. It makes the job go much easier.
