In case others have the same question, I ordered wadding for the space behind the flares, and egg box foam for the rear and rear panel:

TUFF58155 Speaker Wadding 500g/m2 - 150cm, wide x 18mm thick

TUFF019450 Flightcase/Speaker Cabinet lining eggbox foam - 50mm

So I'm a bit baffled (appropriately) about what to get and how much of it....

I've been using some composite felt-like material, free scrap from furniture factories. It's around 8mm thick, made from recycled fibre. It's used between the metal springs and the seat fabric in sofas/loveseats/chairs, pretty durable stuff. Easy to install with a staple gun, won't turn yellow and it's mostly a dark greyish color that won't show up through ports.

Felt carpet padding works well too, and you can always find plenty of it for free in the dumpsters out behind carpet stores. Pieces that are plenty big enough to line cabs are too small to carpet rooms with, so they toss it.

Have now paid the Import VAT on my box of stuff from Leland, so awaiting delivery. This includes the correct glue, cross-overs and melded piezo array.

Have already got the speakers, acoustic wadding and Duratex (under my bed) with the cut plywood under the sofa.

Good weather is forecast, so maybe I can do all this outside?

All the right sorts of places! I like bedroom the window ledge and lounge mantel piece as well, especially for bare speakers.

It's really lovely here at the moment. I remember as a child brought up in Australia and being amazed at the greenness of grass that was watered all the time. Then coming to England to see it was green everywhere most for the time.... Fact is, nice weather here really is nice! And because it doesn't happen all the time you appreciate it. The "maybe" is always there, but... Glastonbury, Reading, Donnington, Hyde Park, Leeds, ISle of WIght... how many really big festivals do we get away with each year...?

It can be difficult to get the brad gun into the horn space. But I'm cracking on and using lots of glue. Duratex hides a lot!!

Have now got horns attached to both; one as shown, and the others glued and nailed at the inner end with the glue curing overnight ready for the gradual bending back today. Made backs and bracing, and all the other bits; and will fix crossovers and rear stuff tomorrow while the glue dries on the horns.

What length stand hat should I get - 35mm?

Thanks Jools. Frankly it is a bit of a knife and forker, but the design is forgiving. Part of the bottom of one of my horn sheets came off, so I'll be pulling out staples and re-gluing once the rest cures. The ratchet straps are a good tip.

Could I please buy a couple of your rubber balls?

PM me your address and I'll send you a couple. They're 80mm diameter, and they have a moulding line round the middle, so I cut mine with a breadknife just off to one side....mine may not be exactly 76.2 mm (3"), but they're within a few millionths of a chain and close enough for jazz.

The foam balls 'dress' nicely to the right measurement by rubbing down on a sheet of sandpaper after cutting them a little oversize.

I'm guessing the critical bits - apart from being air tight, are the bits in front the speaker over which air flows, and the duct flows.

I've strangely ended up with the backs exactly 1/4 too small but only in the vertical plane.... the horizontal measurement is fine. I can adjust that when screwing to the bracing. I think maybe I misread the dimensions as for carpet backing.
