Soooo,I have wasted a lot of time and 2 1/2 sheets of Baltic Birch and I still can’t figure out how and where. After applying the top and bottom for a new set of DR250’s, the baffle extends 1/4 inch too far into the driver chamber so instead of the baffle and “about half” of the first flange extending over the access opening I have the baffle and a whole flange extending over the opening, which also leaves the baffle too wide and extending outside of the arc lines. At this point I can only take the loss and start all over.Im sure someone is curious, the reason I’m doing the old plans is I have 4 of the old style and I wanna keep everything uniform,I don’t wanna appear to have 3 different speakers when I use them all together.Grrrrrrr.....

I'd just redraw the curve of the horn sheath. That much deviation isn't going to bother anything.

FWIW the taper of the horn isn't critical. Of far more importance are the throat and mouth areas and the horn length. You could draw a straight line from the throat horn supports to the tweeter array opening and it wouldn't affect response all that much. But it would make the baffle too narrow to fit the driver, and you'd lose the strength benefit inherent in having the horn sheaths bent.

ok,thanks,i have moved on with the build but i had to stop,i dont have any 1/4" plywood to finish the access hole cover flange or 1/8" plywood for the butt cheeks and i havent built the tweeter arrays yet so i will be going to Toledo Ohio to get the wood tomorrow. Its funny that i can drive an hour to Toledo to buy wood and even adding in the gas its still alot cheaper than buying it here in Detroit, the one place that i know that sells BB actually buys it from the place im going to in Ohio and sells it for double the price. With the money i'll save by taking that drive i can actually buy enough 1/2" BB to build my Table Tuba for my SLA HT thats been sitting collecting dust. Thanks again for the help Bill.

That's nuts. I've never had a problem finding BB. My local lumber yard has it, in a town with a population of 17,000.
